Ein ganzheitlicher Inspektionsprozess fördert die Qualität von Batteriewannen
Gewährleistung optimaler Integration
Als vollständig in die Karosserie eines Elektrofahrzeugs integrierte Batterieaufnahme muss die Batteriewanne mechanisch stabil sein und sich nahtlos in die Umgebung einfügen. In der komplexen Aluminium-Schweißkonstruktion sind alle Batteriezellen, Anschlüsse, Steuereinheiten, Batteriepacks und die zahlreichen Batteriemodule untergebracht.
Die Unversehrtheit der Batteriewanne und ihre Struktur muss während der Produktion in mehreren Intervallen überprüft werden, um Qualität und Sicherheit zu gewährleisten. Dabei kommen verschiedene Methoden zum Einsatz, z. B. die Komplettinspektion mit Hilfe einer Reihe von ZEISS Technologien wie die der KMGs und CT-Systeme.

Der Anwender erhält Millionen von flächendeckend verteilten 3D-Koordinaten, die mit dem CAD-Modell verglichen werden können, um Abweichungen zu erkennen und Defekte wie Verformungen zu identifizieren. Die Software nutzt CAD-Daten und Prüfpläne zur vollautomatischen Erstellung der für die Erfassung erforderlichen Sensorpositionen und Roboterbahnen.

Digitaler Zwilling für Prozess- und Qualitätskontrolle
Das Ergebnis der Messung ist ein geometrischer digitaler Zwilling, der die reale Geometrie der Batteriewanne wiedergibt. Aus der 3D-Punktwolke lassen sich prozessbezogene Prüfmerkmale extrahieren und in einer Trendanalyse auswerten: Auf Basis von Vollfeldmessungen lassen sich so Veränderungen im Produktionsprozess frühzeitig erkennen.

Abweichungen zwischen digitalem Zwilling und CAD-Daten
Bei der Problemanalyse in ZEISS INSPECT werden die Oberflächenabweichungen in der 3D-Punktwolke farbkodiert, um die gewünschte CAD-Sollgeometrie zu erreichen. Die GD&T-Funktionen ermöglichen die Berechnung der Ebenheit oder des Oberflächenprofils von Flächen oder einzelnen Batteriewannen - und auch die Höhe und Position der Abdichtungskante lässt sich einfach erfassen.

Die digitale Montage hilft bei der Bewertung der Interaktion zwischen den Batteriemodulen und der Batteriewanne, ermöglicht die Simulation und Optimierung von Montagesituationen und liefert Details zu Änderungen der Spaltgröße, die durch die thermische Verformung der Module verursacht werden. Die Oberflächenabweichungen von Modul zu Wanne werden zur Berechnung des Wärmeleitpastenvolumens für die einzelnen Batteriefächer verwendet.
